What Is Metal Extrusion?

Metal Extrusion Process: Simple to Understand

Metal extrusion is a manufacturing process where a metal billet is pushed through a shaped die under high pressure. The metal takes the shape of the die opening. The result is a long part with a uniform cross-section — called an extruded profile.

Think of it like squeezing toothpaste through a shaped nozzle. The paste always comes out in the shape of the hole. Extrusion works the same way, but with solid metal and extreme force.

This process is ideal for making long parts with a constant cross-section: rods, tubes, channels, rails, frames, and enclosures. If your part has the same shape along its length, extrusion is often the most cost-effective way to make it.

4 Steps from Raw Metal to Finished Part

1

Design & Tooling

We design the die based on your CAD file. The die is the heart of the process — it defines your profile.

2

Heating & Extrusion

The metal billet is heated and pushed through the die at high pressure, forming the profile.

3

Cooling & Straightening

The hot profile is quenched, then straightened to remove bends or twists.

4

Cutting & Finishing

Cut to your required length, then anodized, powder coated, or machined as needed.

Types of Extrusion

Direct, Indirect & Temperature-Based Methods

Not sure which method fits your part? Our engineers will recommend the right one during your free DFM review.

Direct (Forward) Extrusion

The most common method. A ram pushes the billet through a container. The metal flows in the same direction as the ram, exiting through a stationary die.

  • ✅ Supports larger profile sizes
  • ✅ Better surface finish
  • ⚠️ More friction = higher energy use

Indirect (Backward) Extrusion

The die moves toward the billet with a hollow ram. The metal flows in the opposite direction of the ram motion.

  • ✅ Less friction, less heat
  • ✅ Better dimensional control
  • ⚠️ Smaller die size limit

Hot, Warm & Cold Extrusion

The difference is temperature. Hot = above recrystallization. Warm = between room temp and recrystallization. Cold = room temperature.

  • ✅ Hot: easier flow, less die wear
  • ✅ Cold: harder, stronger parts
  • ✅ Warm: balanced properties

Extrusion Profiles

Custom Profiles or Off-the-Shelf: Your Choice

Extrusion profiles are the cross-sectional shapes that form your part. We make fully custom dies, or we can machine features into standard profiles to save you time and money.

Solid Profiles

  • Rods and bars
  • Angles (L-shape)
  • T-bars, Z-bars, I-beams
  • Flat bars and strips

Hollow Profiles

  • Round tubes and pipes
  • Rectangular & square tubes
  • Multi-cavity profiles
  • T-slot and 80/20 framing

Semi-Hollow Profiles

  • U-channels and J-channels
  • Hat channels
  • Window and door frames
  • Trim and edge guards

💡 Pro tip: If you need a small batch with extra holes or slots, we can often start with a standard profile and CNC machine the rest. This saves the cost of a custom die. Ask us if this works for your part →

Materials

Common Extrusion Materials & Their Uses

Aluminum makes up roughly 80% of all extruded metal parts. But we also work with other metals. Not sure which alloy to pick? Our team will help you choose based on strength, corrosion resistance, and budget.

Aluminum 6063

Properties: Excellent surface finish, easy to anodize
Uses: Window frames, door frames, decorative trim

Aluminum 6061

Properties: High strength, good weldability
Uses: Structural frames, automotive, marine

Aluminum 6082

Properties: Stronger than 6061, good corrosion resistance
Uses: Bridges, cranes, transport

Aluminum 7075

Properties: Very high strength (aircraft grade)
Uses: Aerospace, high-stress parts

Copper

Properties: High electrical & thermal conductivity
Uses: Bus bars, heat sinks, electrical

Brass

Properties: Corrosion resistant, decorative finish
Uses: Architectural, marine fittings

Steel

Properties: High strength, durable
Uses: Heavy structural, industrial

Magnesium

Properties: Ultra-lightweight
Uses: Aerospace, automotive, electronics

Surface Finishes

Finishing Options for Extruded Parts

Add protection, color, or a polished look. Our wide finishing network covers both functional and cosmetic needs.

As-Extruded (Mill Finish)

Left as-is after extrusion. Surface roughness typically 64–125 µin Ra. May show slight grain lines or color streaks.

Anodizing (Type II / III)

Corrosion-resistant oxide layer. Type II is standard; Type III is thicker for wear resistance. Colors: clear, black, red, gold.

Powder Coating

Electrostatically sprayed powder, then baked. Tough, durable finish in any color. More resistant than wet paint.

Wet Painting

Liquid paint in custom colors. Provide your paint brand and code for exact matching.

Plating

Nickel, chrome, tin, brass, silver, or gold plating for conductivity or corrosion resistance.

Chemical Film (Chromate)

Thin conversion coating. Protects aluminum while keeping it electrically conductive. Great base for paint.

Design for Manufacturing (DFM)

5 Design Tips from Our Engineers

These tips come from years of running extrusion projects. Follow them to cut cost, reduce defects, and speed up your order.

1

Keep Wall Thickness Uniform

Uneven walls cause warping. Try to keep all walls within a 2:1 thickness ratio. Use generous radii to transition between thick and thin areas.

2

Avoid Sharp Internal Corners

Sharp corners create stress points in the die and can cause cracking. Use rounded internal corners wherever possible.

3

Watch Your CCD

CCD = the smallest circle that fits around your profile. Standard presses handle up to 200 mm CCD. Larger profiles need bigger (and costlier) presses.

4

Add Ribs, Not Wide Thin Sections

Wide, thin sections are hard to keep flat. Adding ribs improves stiffness and reduces twisting after extrusion.

5

Strengthen Hollow Sections with Webs

Hollow shapes are delicate to produce. Internal webs add strength and make the die more stable.

Pros & Cons

Is Extrusion Right for Your Part?

✅ Advantages

  • Low cost per part at high volumes
  • Complex shapes made in one pass
  • Excellent strength from grain flow
  • Recyclable — aluminum scrap has value
  • Long lengths without joints or seams

⚠️ Limitations to Consider

  • Die cost makes small batches less economical
  • Wall thickness has a practical minimum
  • Not ideal for parts that change shape along length
  • Lead time includes tooling (typically 2–3 weeks)
